Özet

Günümüzde lityum iyon pil üretimi, büyük ölçüde PVDF-NMP esaslı elektrot kaplama süreçlerine dayanan, belirli çözücü-bağlayıcı kombinasyonlarının etrafında şekillenmiş yerleşik bir endüstriyel altyapı tarafından yönlendirilmektedir. Bu yaklaşım, NMC gibi bazı aktif malzemeler için zorunluluk teşkil ederken, LFP gibi su bazlı bağlayıcılarla işlenmeye uygun malzemelerde bile toksik çözücü bağımlılığını sürdüren bir üretim geleneği oluşturmuştur. Dolayısıyla bu tez çalışmasının motivasyonu, belirli bir aktif malzemeden çok daha geniş bir çerçevede, farklı katot ve anot kimyalarına uyarlanabilir, çevreci, düşük maliyetli ve ölçeklenebilir bir elektrot üretim metodolojisi geliştirme ihtiyacından doğmuştur. Bu amaç doğrultusunda tez kapsamında, serigrafi tekniğine uyarlanabilir elektrot mürekkeplerinin geliştirilmesine yönelik bütüncül bir yaklaşım oluşturulmuş; görece daha çevreci çözücüler (su, izopropil alkol, etilen glikol) ile uyumlu bağlayıcı sistemleri (PEO, CMC, PVP) temelinde hibrit mürekkep tasarım stratejileri araştırılmıştır. Literatürdeki mevcut çalışmalar çoğunlukla tek bir bağlayıcıya, tek bir çözünürlük problemine veya yalnızca kaplama yöntemine odaklanırken, bu tez çalışması reoloji, mürekkep formülasyonu, ekran baskı parametreleri ve elektrokimyasal performansı birlikte ele alan çok katmanlı ve özgün bir metodoloji sunmuştur. Bu kapsamda, yüksek termal ve kimyasal kararlılığı ile güvenli bir katot malzemesi olmasının yanında, görece düşük elektronik iletkenliğe sahip olması nedeniyle, iletken ağ tasarımı ve bağlayıcı/çözücü optimizasyonunun etkilerinin net şekilde gözlenebildiği bir model sistem olması amacıyla LFP katot kimyası seçilmiştir. Bu sayede geliştirilen serigrafi mürekkeplerinin ve grafen katkılı iletken ağ tasarımının, LFP'nin bilinen sınırlayıcı özelliği olan düşük iletkenlik üzerine yaptığı katkılar açık biçimde ortaya konmuştur. Tez çalışmasında geliştirilen metodolojinin ilk aşamasında, baskı sürecinin kritik bir bileşeni olan reolojik uygunluk değerlendirilmiş; baskı anını temsil eden 100 s-1 kayma hızında viskozite hedefi 1-5 Pa·s aralığında olacak şekilde mürekkep optimizasyonu gerçekleştirilmiştir. Bunu takiben, gerçekleştirilen lineer akış test sonuçlarının, Ostwald-de Waele güç yasası modeli ile açıklanması, baskı sürecinin üç aralıklı tiksotropi testi (3ITT) ile simüle edilmesi, kayma incelmesi davranışlarının değerlendirilmesi, toparlanma yüzdesi ve hızı gibi parametrelerin belirlenmesi gibi kapsamlı reolojik analizler gerçekleştirilerek mürekkeplerin baskıya uygunluğu doğrulanmıştır. Üretilen PEO‑CMC 8/S ve PVP 8/EG mürekkepleri hem kayma incelmesi hem de baskı sonrası yapısal toparlanma açısından üstün özellikler göstermiş; grafen katkılı PVP 8/EG‑3GR formülasyonu ise hem reolojik açıdan kararlılık hem de iletkenlik avantajları sunarak serigrafi ile elektrot üretimi için en yüksek potansiyele sahip mürekkep bileşimi olarak belirlenmiştir. Elektrot üretiminin serigrafi tekniğiyle gerçekleştirilmesi, geleneksel yöntemlere kıyasla daha hızlı, enerji açısından daha verimli ve düşük çözücü tüketimiyle sürdürülebilir bir alternatif ortaya koymuştur. Üretilen elektrotlarda yüzey topografisi, kalınlık homojenliği ve dört problu iletkenlik ölçümleri, serigrafi ile elde edilen filmlerin tekrarlanabilir ve kontrollü yapıda olduğunu göstermiştir. Grafen katkılı PVP 8/EG-3GR elektrodu özellikle yüksek elektronik iletkenliği ve düzgün ağ yapısı sayesinde, tez çalışması kapsamında laboratuvar ölçeğinde basılı elektrotlara referans olması amacıyla, PVDF-NMP kombinasyonuyla elde edilen bulamacın sıyırıcı bıçak yöntemiyle kaplanması yöntemiyle üretilen, geleneksel LFP elektrodu ile karşılaştırılabilir performans sergilemiştir. Elektrokimyasal analizlerde; çevrimsel voltametri (CV), galvanostatik şarj-deşarj testleri ve empedans spektroskopisi (EIS) ile her bir mürekkep bileşiminin yarım hücre performansı detaylı olarak değerlendirilmiştir. PVP 8/EG ve PVP 8/EG‑3GR elektrotları, düşük polarizasyon, yüksek kolombik verim ve 200 çevrim sonunda sırasıyla %92-96 kapasite korunumu ile geleneksel yönteme yakın performans göstermiştir. PEO‑CMC 8/S ise özellikle ince ve çok daha homojen film kalınlığı sağlayabilme özelliği ile serigrafide önemli bir potansiyele sahip olduğunu ortaya koymuştur. Bu tez çalışması, literatürde sınırlı şekilde ele alınan“serigrafi yöntemiyle elektrot üretimi”konusuna kapsamlı bir yaklaşım getirerek, çevreci çözücüler, baskı reolojisi ve elektrokimyasal performansı aynı çatı altında birleştiren özgün bir metodoloji sunmuştur. Dolayısıyla çalışma, lityum iyon pil üretiminde çözücü bağımlılığını azaltan, daha sürdürülebilir ve ölçeklenebilir elektrot üretim tekniklerinin geliştirilmesine yönelik önemli bir bilimsel altyapı oluşturmuştur. Ayrıca tez kapsamında geliştirilen metodoloji, sadece LFP katot kimyasına özgü olmayıp farklı katot ve anot kimyalarına, Na-iyon pillere ve hatta esnek baskılı enerji depolama aygıtları için de uygulanabilecek bir potansiyel barındırması sebebiyle, baskı tabanlı elektrot üretimi alanında metodolojik bir referans niteliği taşımaktadır.

The rapid global expansion of lithium-ion battery (Li-ion) manufacturing has reinforced a production ecosystem that relies heavily on PVDF-NMP-based electrode fabrication routes. Although this system is indispensable for certain cathode chemistries-particularly Ni-rich layered oxides (e.g., NMC)-the persistence of this processing paradigm even for NMP-free, water-processable chemistries such as LiFePO4 (LFP) has created a structural dependence on toxic, high-boiling organic solvents. Consequently, the primary motivation of this dissertation extends beyond developing an alternative fabrication route for a single active material. Instead, it aims to address a broader problem: creating a sustainable, cost-effective and scalable electrode manufacturing methodology that can be adapted to diverse cathode and anode chemistries, enabling the transition away from solvent-dominated traditional processing. Within this framework, the present dissertation proposes a comprehensive methodology for designing screen-printing-compatible electrode inks formulated with environmentally benign solvents. A hybrid ink formulation strategy was developed using polymeric binders (PEO, CMC, PVP) compatible with green solvents such as water, isopropyl alcohol (IPA), and ethylene glycol (EG). While most studies in the literature tend to focus on a single binder, an isolated dispersion problem, or the optimization of a specific coating technique, this work integrates rheology, ink formulation chemistry, screen-printing process parameters, and electrochemical performance into a unified and multilevel methodological framework. This combination constitutes one of the key novelties of the dissertation LFP was selected as the model cathode chemistry not only due to its well-known high thermal stability and safety but also due to its intrinsically low electronic conductivity. This property provides an ideal research platform for clearly observing the contribution of conductive-network engineering, binder-solvent interactions, and microstructural improvements enabled by screen printing. Consequently, the performance impact of the newly developed inks-especially the graphene-enhanced formulations could be evaluated with high sensitivity. The first stage of the study focused on establishing the rheological window required for stable and defect-free screen printing. Based on preliminary tests and mesh-dependent process constraints, an operational viscosity target of 1-5 Pa·s at 100 s-1 was selected. This shear-rate value corresponds to the effective shear experienced during the squeegee pass and therefore serves as a practical simulation of real printing conditions. Extensive rheological analyses were performed using:  Steady-shear flow tests,  Power-law (Ostwald-de Waele) model fitting,  Three-interval thixotropy tests (3ITT),  Structural recovery (% recovery) analysis,  Shear-thinning behavior evaluation, and  Consistency index (K)-flow index (n) analysis. Among the tested formulations, PEO-CMC 8/S and PVP 8/EG inks displayed the most favorable rheological characteristics, combining strong shear-thinning behavior, rapid post-shear structural recovery, and zero-defect spreading during printing. The incorporation of graphene into the PVP 8/EG system further enhanced network formation and contributed to increased consistency indices and improved thixotropic stability. The optimized PVP 8/EG-3GR ink emerged as the most promising candidate for high-performance printed electrodes. The screen-printing methodology was adapted for LFP cathode fabrication on aluminum current collectors using a 90T mesh screen. The resulting electrodes demonstrated controllable and reproducible film formation. Three-dimensional profilometry revealed that: PEO-CMC 8/S produced ultra-uniform films (7-8 µm), PVP 8/EG resulted in moderately thick but homogeneous films (10-12 µm), PVP 8/EG-3GR enabled thicker and mechanically robust films (17-18 µm), and all printed electrodes exhibited smoother topographies than the Dr. blade-coated PVDF-NMP reference electrode. Four-probe electrical conductivity measurements confirmed that graphene-reinforced electrodes could achieve electronic conductivity levels comparable to their conventional PVDF-NMP counterparts. In particular, PVP 8/EG-3GR achieved ≈1.02 S·cm-1, approaching the 1.17 S·cm-1 conductivity of the industrially relevant PVDF-NMP LFP electrode. The electrochemical behavior of all electrodes was systematically investigated using: Cyclic voltammetry (CV), Galvanostatic charge-discharge cycling (C/10, 200 cycles), Electrochemical impedance spectroscopy (EIS), Half-cell Li/LFP measurements. The CV curves of the printed electrodes preserved the characteristic two-phase Fe²⁺/Fe³⁺ redox behavior of LFP, with well-defined anodic and cathodic peaks. The graphene-reinforced electrodes exhibited reduced peak separation (ΔEp), indicating moderate improvements in charge-transfer kinetics. In long-term cycling tests: PVP 8/EG-3GR demonstrated ≈96% capacity retention, PVP 8/EG displayed ≈92% retention, PEO-CMC 8/S maintained ≈89% retention, while the PVDF-NMP reference electrode exhibited ≈99% retention. Although PVDF-NMP remained the highest-performing system, the screen-printed electrodes achieved performance levels remarkably close to the industrial benchmark despite being fabricated with green solvents, low-temperature drying, and a significantly simplified process. EIS analyses conducted after formation and after 200 cycles revealed that the printed electrodes maintained stable charge-transfer resistances and diffusion characteristics, particularly in the PVP-based systems. The PVP 8/EG-3GR electrode showed the lowest resistive growth among the printed samples, confirming the durability of the graphene-enhanced conductive framework Beyond the direct experimental findings, the outcomes of this dissertation also highlight several fundamental scientific insights regarding the interplay between rheology, microstructure formation and electrochemical behavior in printed battery electrodes. The results demonstrate that the microstructural organization of active material, conductive additives and polymer binders during the rapid shear-recovery cycle of screen printing plays a determinative role in defining long-term electrochemical stability. In particular, the comparative analysis between graphene-free and graphene-modified inks revealed that conductive-network connectivity established during the printing step strongly influences charge-transfer resistance, Li⁺ diffusion pathways and the propensity for interfacial degradation during extended cycling. This relationship underscores the importance of considering screen printing not merely as a coating technique but as a structural engineering tool capable of tailoring mesoscale architecture through controlled rheology. Furthermore, the study provides quantitative evidence that environmentally benign solvent systems do not inherently limit electrochemical performance when binder-solvent interactions are rationally engineered. The successful integration of water, IPA and EG—solvents with significantly lower environmental burdens compared to NMP—demonstrates that sustainable manufacturing routes can meet performance targets traditionally achieved only through solvent-intensive processes. This finding is particularly significant given the accelerating global demand for Li-ion batteries and the associated pressure on gigafactories to reduce energy consumption, solvent recovery load and occupational health risks. The methodological framework developed in this dissertation therefore offers industrial relevance by opening a pathway toward low-temperature, low-energy and low-emission electrode fabrication compatible with high-throughput roll-to-roll printing. Additionally, the design principles established here extend beyond conventional Li-ion chemistries. The rheological models, ink-substrate interaction insights and microstructure-performance correlations introduced in this work are directly transferrable to a wide range of emerging systems, including solid-state electrodes, aqueous zinc-ion technologies, printed sodium-ion electrodes, and hybrid supercapacitive architectures. Such versatility underlines the long-term scientific impact of this research, positioning it not only as a proof-of-concept study but also as a foundational reference for future developments in printed energy storage technologies. By demonstrating that screen printing can be transformed from a traditional graphic arts technique into a reliable, tunable and high-performance electrode fabrication platform, the dissertation broadens the design space for next-generation energy materials and manufacturing strategies. This dissertation provides one of the most comprehensive methodological frameworks in the emerging field of screen-printed lithium-ion battery electrodes. Its contributions can be summarized as follows: A solvent-agnostic, binder-agnostic methodological framework was developed that can be applied not only to LFP but to virtually any cathode or anode chemistry, including NMC, LCO, LTO, graphite, silicon-based anodes, and Na-ion chemistries. A hybrid green-solvent ink design strategy was established, introducing a systematic binder-solvent selection algorithm validated by rheological and electrochemical performance metrics. A detailed rheology-printing-performance correlation was presented for the first time in this level of depth for battery electrodes. The study demonstrated that screen printing can achieve controlled thickness, reproducible topography, and competitive electronic conductivity compared to PVDF-NMP-based blade-coated electrodes. The integration of graphene-based conductive network engineering into screen-printable LFP inks is a novel contribution, revealing a viable route for enhancing conductive pathways in printed electrodes. The proposed methodology is readily adaptable to: roll-to-roll printed electrodes, flexible printed energy storage devices, printed micro-power systems for IoT and wearables, next-generation Na-ion battery architectures. Thus, the framework developed in this dissertation goes beyond material modification and provides a scalable, environmentally responsible and industrially relevant pathway for next-generation electrode fabrication. By integrating green ink chemistry, advanced rheology, screen-printing process engineering, and electrochemical performance evaluation, this dissertation demonstrates that screen printing is a technically viable and industrially promising alternative to conventional PVDF-NMP-based electrode manufacturing. The work establishes a scientifically grounded methodology that can guide future research, support industrial transition to solvent-reduced processes, and enable new classes of printed electrochemical energy-storage systems. Overall, the dissertation contributes a robust experimental and conceptual foundation for sustainable, scalable and adaptable electrode manufacturing across a wide spectrum of battery technologies. Collectively, these findings demonstrate that environmentally responsible manufacturing does not require compromising electrochemical performance. Instead, it opens new scientific and industrial opportunities for printed, modular and rapidly deployable energy-storage technologies. The methodology presented in this dissertation therefore lays the groundwork for the next generation of scalable and sustainable electrode fabrication.
