Özet
Günümüzde ticari araç endüstrisi, artan küresel rekabet, gelişen üretim teknolojileri ve yol güvenliği standartlarının sıkılaşmasıyla birlikte önemli bir dönüşüm süreci içerisindedir. Otomotiv üreticileri artık yalnızca müşteri beklentilerine göre konfor ve maliyet odaklı çözümler üretmekle kalmayıp, aynı zamanda uluslararası regülasyonlara uygun, daha güvenli ve çevreci araç tasarımları geliştirmeyi hedeflemektedir. Bu bağlamda güvenlik, hem mühendislik hem de tasarım açısından ticari araç geliştirme süreçlerinin en önemli parametrelerinden biri haline gelmiştir. Özellikle son yıllarda meydana gelen trafik kazaları, ağır vasıtalar ile binek araçların çarpışmaları sonucunda ortaya çıkan yüksek ölüm ve yaralanma oranları, pasif güvenlik sistemlerinin önemini bir kez daha ortaya koymuştur. Bu tür kazalarda binek araçların otobüs veya kamyon gibi yüksek şasili araçların altına girmesi (underrun) sonucu meydana gelen deformasyonlar, araç kabin bütünlüğünü ciddi ölçüde bozmakta ve yolcu güvenliği açısından ölümcül sonuçlar doğurmaktadır. Bu çerçevede Avrupa Ekonomik Komisyonu (UNECE) tarafından yayımlanan ECE R-93 Ön Alt Çarpışma Koruyucu Regülasyonu (Front Underrun Protection Device – FUPD), büyük ticari araçların ön alt kısımlarına belirli dayanım, yükleme ve geometrik gereklilikleri karşılayan koruyucu sistemlerin uygulanmasını zorunlu hale getirmiştir. Regülasyonun amacı, küçük araçların ağır ticari araçların altına girmesini önlemek ve çarpışma enerjisinin daha kontrollü biçimde sönümlenmesini sağlamaktır. Kamyon ve çekici gibi araçlarda zorunlu hale getirilen bu uygulamanın, son yıllarda otobüslerde de gerekliliği gündeme gelmiştir. Çünkü otobüslerin ön alt bölgelerinde enerji emici bir yapı bulunmaması, çarpışma esnasında binek araçların kabinlerine ciddi hasar vermekte ve yolcu güvenliği açısından olumsuz sonuçlar doğurmaktadır. Bu tez çalışması, ECE R-93 regülasyonunun otobüs sınıfı araçlara uygulanabilirliğini araştırmakta ve otobüslerin ön alt bölgelerine entegre edilebilecek bir ön alt çarpışma koruma sistemi tasarlamaktadır. Çalışmanın temel hedefi, hem uluslararası güvenlik standartlarını sağlayan hem de üretim ve montaj açısından uygulanabilir bir yapının geliştirilmesidir. Tasarım sürecinde otobüslerin şasi yapısı, tampon geometrisi, yük taşıma bölgeleri ve bakım gereksinimleri dikkate alınmıştır. Bu kapsamda oluşturulan sistemin hem sökülebilir hem de sabit montajlı olarak uygulanabilmesi, üreticilere bakım ve maliyet avantajı sağlayacak biçimde planlanmıştır. Tasarım aşamasında bilgisayar destekli mühendislik (CAE) yöntemlerinden yararlanılmış, modelleme işlemleri CATIA V5 yazılımında gerçekleştirilmiştir. Elde edilen üç boyutlu model, ANSYS Workbench ortamında Sonlu Elemanlar Yöntemi (SEY) kullanılarak analiz edilmiştir. Analizlerde, regülasyonda tanımlandığı şekilde 560 kN'luk çarpışma kuvveti 0,2 saniyelik süreyle modele uygulanmıştır. Yapı üzerindeki yük dağılımı, şasi bağlantı noktalarına göre sabitlenmiş ve sistemin deformasyon davranışı ayrıntılı biçimde incelenmiştir. Bu süreçte malzeme olarak ST52 (S355JR) çeliği tercih edilmiştir. Bu malzemenin 355 MPa akma dayanımı, 510 MPa çekme dayanımı ve yüksek tokluk özellikleri sayesinde enerji emilimi sırasında kontrollü plastik deformasyon sağlamaktadır. Analizler iki farklı durumda gerçekleştirilmiştir: ilki FUPD sistemi olmadan, ikincisi ise sistem entegre edilerek. FUPD bulunmayan durumda, ön tampon bölgesinde 239 mm'lik maksimum deformasyon gözlemlenmiş, bu durum yapının çarpışma enerjisini yeterince absorbe edemediğini göstermiştir. FUPD sistemi monte edildiğinde ise deformasyon 28,9 mm seviyesine düşmüş, böylece deformasyon oranına göre bakıldığında, yapının çarpışma enerjisinin yaklaşık %88'ini sönümlediği tespit edilmiştir. Bu sonuç, sistemin regülasyonda izin verilen maksimum 400 mm deformasyon sınırının oldukça altında kaldığını ve güvenlik açısından yeterli rijitliği sağladığını göstermektedir. Von-Mises gerilme dağılımlarında akma sınırına ulaşan bölgelerin kontrollü enerji yutma bölgelerinde oluşması, tasarımın amacına uygun çalıştığını kanıtlamıştır. Yapının tasarımında yalnızca dayanım değil, aynı zamanda üretim, montaj ve ağırlık optimizasyonu da dikkate alınmıştır. Koruma sisteminin cıvatalı bağlantı yöntemiyle şasiye monte edilmesi, servis kolaylığı sağlamaktadır. Ayrıca, ileride yapılacak geliştirmelerle alüminyum veya CFRP kompozit malzemelerin kullanılması durumunda, ağırlığın %30'a kadar azaltılabileceği öngörülmektedir. Bu tür hafif malzeme alternatifleri, hem yakıt ekonomisi hem de karbon salınımının düşürülmesi açısından sürdürülebilirlik hedeflerine katkı sağlayacaktır. Literatürde yapılan çalışmalar incelendiğinde, FUPD sistemleri genellikle kamyon ve çekici sınıfı araçlar üzerinde değerlendirilmiş olup, otobüs segmentine yönelik detaylı analizlerin oldukça sınırlı olduğu görülmüştür. Raich (2003), Polen (2021), Zhang (2019) ve Durgun (2020) gibi araştırmalar, farklı tetikleyici geometrilerin enerji emme performansına etkilerini incelemiş, ancak otobüs yapılarında uygulanabilir sonuçlar ortaya koymamıştır. Bu bağlamda tez çalışması, literatürdeki bu boşluğu doldurmakta ve otobüsler için özel bir ECE R-93 uyumlu sistem geliştirerek sektöre özgün bir katkı sunmaktadır. Bu araştırma, yalnızca belirli bir koruma sistemi tasarımıyla sınırlı kalmayıp, aynı zamanda otobüs üretiminde dijital mühendislik yaklaşımlarının etkinliğini de göstermektedir. Günümüzde tasarım doğrulama süreçlerinin büyük bölümü fiziksel testlerle yapılmakta, bu da maliyet ve zaman açısından ciddi yük oluşturmaktadır. Bu çalışmada uygulanan sanallaştırılmış doğrulama (virtual validation) yaklaşımı sayesinde, prototip üretimine gerek kalmadan FUPD performansı başarıyla değerlendirilmiştir. Böylece üreticiler, geliştirme sürecinde daha kısa sürede güvenilir sonuçlar elde edebilmekte ve prototip maliyetlerini minimize edebilmektedir. Bu yönüyle çalışma, otomotiv Ar-Ge süreçlerinde sayısal analizlerin önemini vurgulayan somut bir örnek teşkil etmektedir. Sonuç olarak geliştirilen ön alt çarpışma koruma sistemi, hem güvenlik hem de mühendislik açısından hedeflenen performans kriterlerini karşılamaktadır. Çalışma sonucunda elde edilen veriler, sistemin ECE R-93 regülasyonuna tam uyum sağladığını, yüksek enerji sönümleme kapasitesi ve düşük deformasyon miktarıyla etkin bir koruma sunduğunu göstermektedir. Bu yapı, otobüslerin önden çarpışmalarda yolcu kabini deformasyonlarını azaltarak ölüm ve yaralanma riskini önemli ölçüde düşürebilecek potansiyele sahiptir. Gelecekte yapılacak çalışmalarda sistemin dinamik (explicit) analizlerle test edilmesi, prototip üretimi yapılarak deneysel doğrulama sürecinin tamamlanması ve topoloji optimizasyonu yöntemleriyle ağırlık azaltımının incelenmesi önerilmektedir. Ayrıca bu sistemin midibüs, kamyon ve elektrikli ticari araç gibi farklı segmentlere uygulanabilirliği araştırılabilir. Bu çalışma, hem akademik hem de endüstriyel düzeyde, otobüslerde çarpışma güvenliğini artıran, üretime uygun ve regülasyon uyumlu bir mühendislik çözümü sunarak, Türkiye'de bu alandaki araştırmalara öncülük etmektedir. Sonuç itibarıyla bu tez, yalnızca belirli bir yapısal tasarımı ortaya koymakla kalmamış, aynı zamanda gelecekteki güvenlik odaklı tasarımların geliştirilmesi için bir mühendislik metodolojisi de sunmuştur. Otobüslerde FUPD benzeri enerji sönümleme sistemlerinin standart hale gelmesi, şehir içi ve şehirler arası taşımacılıkta yolcu güvenliğini artırarak kazaların yıkıcı etkilerini azaltacaktır. Bu nedenle çalışma, otomotiv sektöründe sürdürülebilir güvenlik anlayışının gelişimine katkı sağlayan bilimsel ve pratik bir referans niteliğindedir.

In today's commercial vehicle industry is undergoing a significant transformation driven by global competition, rapid advances in manufacturing technologies, and increasingly strict safety standards. Automotive manufacturers are no longer focused solely on comfort or cost-efficiency but also aim to design vehicles that are safer, more sustainable, and fully compliant with international regulations. In this context, safety has become one of the most crucial parameters in both engineering and design stages of vehicle development. In recent years, statistical data have shown that accidents involving heavy commercial vehicles and passenger cars lead to a disproportionately high rate of fatalities and serious injuries. One of the primary reasons for these severe outcomes is the underrun phenomenon, in which passenger cars slide beneath high-chassis vehicles such as buses or trucks during frontal collisions. This leads to major structural deformation of the passenger cabin, often resulting in catastrophic consequences for the occupants. To mitigate these effects, the ECE R-93 Front Underrun Protection Regulation (FUPD), published by the United Nations Economic Commission for Europe (UNECE), mandates that heavy commercial vehicles be equipped with a front-lower protective structure meeting specific geometric and strength requirements. The aim of this regulation is to prevent smaller vehicles from underrunning larger vehicles during collisions and to ensure that the impact energy is absorbed in a controlled and predictable manner. While this regulation has been widely implemented in trucks and tractor units, its applicability to buses has recently gained importance. Since most buses lack an energy-absorbing lower front structure, the risk of severe cabin intrusion in the event of a frontal collision remains high, posing a major threat to passenger safety. This thesis investigates the applicability of the ECE R-93 regulation to bus-type vehicles and proposes the design of a Front Underrun Protection Device (FUPD) that can be integrated into the lower frontal region of a bus. The primary objective of the study is to develop a structure that fulfills the regulation's geometric and mechanical requirements while maintaining manufacturability, ease of assembly, and serviceability. The proposed system is designed to be both detachable and permanently mounted, offering flexibility for vehicle manufacturers in terms of maintenance and cost efficiency. The bus chassis, bumper geometry, load-bearing locations, and maintenance constraints were considered as the main design criteria throughout the development process. The design phase was carried out using computer-aided engineering (CAE) methods. A three-dimensional model of the structure was created in CATIA V5, and the numerical analyses were conducted in ANSYS Workbench using the Finite Element Method (FEM). According to the regulation, an impact load of 560 kN was applied over a duration of 0.2 seconds. Boundary conditions were defined based on the bus chassis attachment points, and the deformation and stress behavior of the structure were examined in detail. The material selected for the device was ST52 (S355JR) structural steel due to its high yield strength of 355 MPa, tensile strength of 510 MPa, and excellent toughness, allowing for controlled plastic deformation during impact energy absorption. Two separate simulation scenarios were performed. In the first scenario, the bus front bumper was analyzed without the FUPD, and a maximum deformation of 239 mm was observed, indicating insufficient energy absorption capacity. In the second scenario, the FUPD was integrated, and the maximum deformation decreased dramatically to 28.9 mm. These results show that the designed protection system successfully absorbed approximately 88% of the impact energy, maintaining the deformation level well below the regulatory limit of 400 mm. The von Mises stress distribution indicated that yielding occurred only in designated energy-absorbing zones, confirming that the deformation mechanism performed as intended. Consequently, the system effectively prevented excessive load transfer to the bus frame and significantly reduced the structural damage expected in real-world collision scenarios. In addition to strength and stiffness, the design process also emphasized manufacturability, assembly, and weight optimization. The structure was designed with bolted joints to facilitate easy maintenance and replacement. Furthermore, by using alternative materials such as aluminum alloys or carbon-fiber-reinforced polymers (CFRP), it is estimated that the overall weight of the structure could be reduced by up to 30%. Such material substitution would not only enhance fuel efficiency but also contribute to sustainability goals through reduced carbon emissions. The proposed concept therefore aligns with both safety and environmental priorities in modern bus manufacturing. A review of the relevant literature revealed that most FUPD studies have focused on trucks and tractor units, while detailed research on bus applications remains scarce. Studies by Raich (2003), Polen (2021), Zhang (2019), and Durgun (2020) have examined the influence of trigger geometries and material configurations on energy absorption performance, yet none have directly addressed bus-specific implementations. This thesis fills that gap by proposing and validating a design method specifically for buses that complies with ECE R-93 requirements. The approach also demonstrates the effectiveness of virtual validation in modern engineering workflows—enabling accurate simulation-based evaluations without the need for physical prototypes. This method not only shortens the design cycle but also reduces development costs, illustrating how simulation tools can accelerate safety innovations in the automotive industry. The results of this study show that the developed front underrun protection system meets all performance and safety criteria of the regulation. The structure exhibits high energy absorption efficiency, minimal deformation, and compliance with manufacturing feasibility. The design ensures substantial protection during frontal impacts, thereby improving passenger safety and reducing fatal injury risks in bus-car collisions. Moreover, the methodology presented in this thesis provides a repeatable framework that can be applied to other commercial vehicle types and future vehicle platforms. Future research is recommended to include explicit dynamic crash simulations, prototype fabrication, and experimental validation to confirm the numerical results obtained in this study. In addition, topology optimization could be applied to achieve further weight reduction while maintaining the same energy absorption capacity. The developed methodology could also be extended to midibuses, trucks, and electric commercial vehicles, promoting a broader application of underrun protection technologies across different transportation sectors. In conclusion, this thesis not only presents the design of a structural safety component but also introduces an engineering methodology for developing future safety-oriented designs. The implementation of energy-absorbing systems such as FUPD in buses will play a vital role in improving safety in urban and intercity transportation by minimizing the destructive effects of frontal collisions. Therefore, this research serves as both a scientific and practical reference for the advancement of sustainable safety standards in the automotive industry.
