The aviation industry places stringent demands on the performance of engine components that operate under high-temperature and oxidative environments, making the selection and optimization of suitable materials critically important. In this context, γ-TiAl alloys, which stand out due to their low density, high-temperature strength, and favorable oxidation resistance, offer significant potential as advanced structural materials. However, their limited oxidation resistance above 700 °C considerably restricts their range of application, particularly in next-generation aero-engine systems. Although the formation of a protective Al₂O₃ layer on the alloy surface contributes to establishing a stable barrier against further oxidation, the simultaneous formation of TiO₂ accelerates the oxidation process and consequently diminishes the alloy's high-temperature durability. Therefore, enhancing the oxidation resistance of γ-TiAl alloys has become a critical requirement, especially for extending component lifetime and improving overall engine efficiency in aircraft propulsion systems. Current literature demonstrates that various strategies—such as alloying with elements including Cr, Nb, Si, and Mo; applying surface coatings; employing micro-arc oxidation processes; and developing active diffusion barriers—can significantly improve the stability of the oxide layer and mitigate detrimental oxidation mechanisms. A notable example illustrating the technological maturity and industrial relevance of such improvements is the use of the Ti-48Al-2Nb-2Cr alloy in the low-pressure turbine blades of GEnx engines. This application underscores the efficiency, weight reduction, and emission-lowering advantages that γ-TiAl alloys can provide to the aviation sector when their high-temperature oxidation behavior is properly engineered. In this thesis study, the oxidation resistance of γ-TiAl alloys was investigated by examining the oxidation and thermal behaviors of alloys produced through the addition of Cr, Nb, and Mo elements via the arc melting technique. The research integrates both computational modeling approaches and comprehensive experimental analyses to obtain a holistic understanding of the alloy system. Although the binary Nb–Cr and Nb–Mo systems have been extensively explored in the literature, studies focusing on the ternary Nb–Mo–Cr system remain relatively scarce. This gap highlights a need for deeper insight into the synergistic effects that may arise when all three elements are incorporated simultaneously into γ-TiAl matrices. Therefore, the present study aims to provide a novel perspective to the existing body of knowledge by elucidating the contributions of this ternary system to oxidation performance. Furthermore, the findings are intended to serve as a foundation for future research efforts, offering guidance for the design and optimization of next-generation high-temperature materials with enhanced durability and stability. A total of eight γ-TiAl–based alloys were synthesized through the homogeneous mixing, compaction, and vacuum arc melting of high-purity Ti, Al, Nb, Mo, and Cr elemental powders. The powders were first weighed with high precision, thoroughly blended using a Turbula Shaker to ensure chemical uniformity, and subsequently compacted by mechanical pressing to obtain pre-consolidated pellets suitable for melting. These pellets were then subjected to vacuum arc melting, during which each alloy was remelted three consecutive times under controlled atmospheric conditions to promote chemical homogenization and minimize segregation. Although minor mass losses were observed during the initial melting cycles, the mass values stabilized in subsequent melts, indicating that a consistent alloy composition had been achieved. Following production, the samples underwent a static oxidation test conducted at 800 °C for a total duration of 100 hours, during which the oxygen supply in the furnace chamber was periodically refreshed to maintain a stable oxidizing environment. After oxidation, the specimens were slowly cooled to prevent mechanical damage or spallation of the oxide scale. Chemical compositions of the alloys were determined using XRF analysis, while their densities were measured in accordance with the Archimedes principle. Dilatometry measurements were performed to evaluate the temperature-dependent changes in density, thereby enabling a detailed assessment of the thermal behavior of each alloy. For microstructural characterization, the samples were sectioned, subjected to standardized grinding and polishing procedures, and subsequently etched with Kroll's reagent to reveal phase boundaries and microstructural features. Optical microscopy was utilized to examine the overall microstructure, whereas Vickers hardness tests (HV1) were conducted to quantify the mechanical response of the alloys. In addition, SEM coupled with EDS provided high-resolution analyses of surface morphology, oxidation products, and oxide scale composition. From a thermodynamic perspective, temperature-dependent density values were calculated using CALPHAD-based predictive models implemented in ThermoCalc software, enabling the evaluation of molar volume and thermal expansion parameters. To further investigate oxidation mechanisms, phase equilibria as a function of oxygen partial pressure were computed using the FactSage thermodynamic software package. These calculations allowed the determination of stability ranges for key oxide phases (such as Al₂O₃ and TiO₂) as well as intermetallic phases within γ-TiAl alloys, offering a comprehensive understanding of high-temperature oxidation behavior. The temperature-dependent density results were evaluated within the range of 400–800 °C, and it was observed that the thermodynamic model predicted the experimental data with a high degree of accuracy. Although minor deviations were detected for some of the alloy compositions, the average error remained around 2%, indicating that the model provides a reliable representation of the alloys' thermophysical behavior at elevated temperatures. This level of agreement confirms the suitability of the CALPHAD-based modeling approach for high-temperature material design and performance prediction. In the oxidation tests conducted at 800 °C for 100 hours, the unalloyed Ti-48Al composition exhibited the lowest oxidation resistance among all examined samples. In contrast, alloys containing Nb, Mo, and Cr demonstrated significantly improved oxidation performance, confirming the beneficial influence of these elements on stabilizing protective oxide layers. Notably, the Ti-48Al-4Mo and Ti-48Al-2Nb-2Mo-2Cr alloys formed compact and stable oxide scales predominantly composed of Al₂O₃, which is known to substantially enhance resistance to high-temperature oxidation. This observation was consistent with both the experimental findings and the predictions obtained from FactSage thermodynamic modeling, further validating the formation of thermodynamically favorable oxide phases. Conversely, the Ti-48Al and Ti-48Al-4Cr alloys developed thick, porous oxide layers, which aligned with their observed inferior oxidation resistance and confirmed the detrimental effect of insufficient alloying on oxide scale integrity. The microhardness measurements revealed that the addition of alloying elements significantly enhanced the mechanical properties of the γ-TiAl-based materials. While the unalloyed Ti-48Al composition exhibited the lowest hardness values, the alloys containing Nb, Mo, and Cr demonstrated a marked increase in microhardness, indicating that these elements contribute effectively to solid-solution strengthening and microstructural refinement. Microstructural examinations further showed that all alloy compositions developed a lamellar (α₂ + γ) structure, which is characteristic of γ-TiAl-based intermetallic systems. Variations in lamellar morphology, influenced primarily by cooling conditions during solidification, were found to play a decisive role in determining hardness and overall mechanical behavior. Additionally, localized porosity and shrinkage cavities were observed in several samples, reflecting the inherent microstructural characteristics commonly associated with the vacuum arc melting process. Overall, both the experimental observations and thermodynamic analyses demonstrated that alloying additions play a critical role in improving oxidation resistance in γ-TiAl systems. The continuity and stability of the protective Al₂O₃ scale were significantly enhanced, while the formation of detrimental TiO₂ was effectively suppressed through the incorporation of Nb, Mo, and Cr. The strong agreement between model predictions and experimental data confirms that computational materials engineering approaches represent a powerful tool for guiding the design of next-generation TiAl compositions. In this context, the continued integration of advanced thermodynamic modeling with systematic experimental investigations is strongly recommended for the development of high-temperature, oxidation-resistant TiAl alloys suitable for future aerospace applications.
