Özet
Endüstriyel üretim süreçlerinde kullanılan kesme sıvıları, yağlayıcılar gibi çeşitli katkı maddeleri, çalışma ortamında yüksek miktarlarda yağlı aerosol salınımına yol açmaktadır. Bu aerosoller, özellikle küçük boyutlu parçacıklar halinde havada asılı kalarak iş sağlığı ve güvenliği açısından ciddi riskler oluşturmakta, solunum yolu rahatsızlıklarına, cilt problemlerine ve uzun vadede daha ciddi sağlık sorunlarına sebep olabilmektedir. Bununla birlikte, yağlı aerosollerin üretim ekipmanları üzerinde oluşturduğu korozyon ve kirlenme sorunları, üretim verimliliğini düşürmekte ve bakım maliyetlerini artırmaktadır. Bu nedenle, yağlı aerosollerin etkin, ekonomik ve sürdürülebilir yöntemlerle uzaklaştırılması hem çevresel hem de endüstriyel açıdan kritik bir ihtiyaçtır. Literatürde yağlı aerosol filtrasyonu için başlıca kullanılan yöntemler; elektrostatik çöktürme, siklonik ayırıcılar, metalik meş yapılar, koalesens filtreler ve lifli filtrelerdir. Bunlar arasında lifli filtreler, yüksek yüzey alanı/hacim oranları, küçük partiküllerin tutulmasındaki etkinlikleri ve fonksiyonel modifikasyonlara açık olmaları nedeniyle öne çıkmaktadır. Ancak mevcut lifli filtrelerde yüksek basınç düşüşü, düşük kullanım ömrü, kısa sürede tıkanma ve yağın tamamen uzaklaştırılamaması gibi önemli sınırlamalar vardır. Bu sorunların aşılabilmesi için, literatürde son yıllarda yüzey ıslanabilirliğinin kontrolü ve asimetrik ıslanabilirlik tasarımları üzerinde yoğunlaşılmıştır. Özellikle oleofobik yüzeyler yağ damlacıklarının filtre yüzeyinden daha kolay uzaklaştırılmasını sağlarken, oleofilik yüzeyler yağın yakalanmasında ve hapsedilmesinde etkili olmaktadır. Bu iki özelliğin tek bir filtre yapısında birleştirilmesi, sıvıların yönlendirilmiş taşınmasına imkân tanıyarak hem verimliliği artırmakta hem de enerji kayıplarını azaltmaktadır. Bu tez kapsamında, yağlı aerosol filtrasyonu için geri dönüştürülmüş polimerlerden üretilmiş sürdürülebilir, yüksek performanslı nanolifli filtre ortamlarının geliştirilmesi amaçlandı. Böylece çalışma, üç temel araştırma aşaması üzerine kurgulandı: İlk aşamada, geri dönüştürülmüş poliamit 6 (PA6) ipliklerden santrifüj kuvvetleri ile nanolif üretim (CS) yöntemi kullanılarak nanolifli ortamlar, dokumasız yüzeyli Polyester (PET) destek medyası üzerine üretildi. Daha sonra oleofobik liflerin üretilebilmesi için çözelti içerisine literatürde de oleofobisite için silanlı kimyasalların kullanımı yaygın olduğundan çalışmaya modifiye perfloroalkil siloksan (mFAS) katkısı yapıldı. Üretim sırasında kullanılan formik asit çözücüsünün, mFAS katkısı ile katalitik etkileşime girmesi sonucunda çözelti içerisinde siloksan partikülleri oluştu. Bu yapılar, üretilen nanoliflerin yüzeyinde oleofobik boncuklu lif morfolojisinin meydana gelmesini sağladı. Üretimden sonra tüm numuneler destek tabakasından sıyrılarak serbest yapılı medyalar elde edildi ve bu şekilde analizler gerçekleştirildi. Üretilen nanolifli medyalar tez boyunca yapılan tüm çalışmalar için destek tabakasından sıyrılarak analiz edildi. Bu çalışmada yapısal ve morfolojik analizlerde, liflerin ortalama çaplarının 100–200 nm aralığında olduğu, boncuklu yapıların ise lif yüzeyinde düzgün dağıldığı gözlemlendi. Yağ temas açısı ölçümlerinde, mFAS katkılı numunelerin oleofobik özellik kazandığı belirlendi. Daha sonra mFAS katkılı ve katkısız katmanlar bir araya getirilerek asimetrik sandviç filtre yapıları oluşturuldu. Filtrasyon testlerinde, bu nanolifli yapılar 264 Pa basınç düşüşü ile çalışırken %99,62 filtrasyon verimliliği sergiledi, 3,87 kPa⁻¹ kalite faktörü ile literatürde benzer çalışmaların çoğuna kıyasla üstün bir performans ortaya koydu. Ayrıca 8 mg/m³ yağlı aerosol yüklemesi altında yapılan testlerde, filtrelerin belli bir süre boyunca stabil performans sergilediği ve tıkanma eğiliminin düşük olduğu belirlendi. Bu aşamanın sonucunda, geri dönüştürülmüş PA6'nın yalnızca sürdürülebilirlik açısından değil, aynı zamanda yüksek performanslı filtrasyon ortamı üretiminde fonksiyonel bir malzeme adayı olduğu kanıtlandı. Tez çalışmasının ikinci aşamasında, akrilik elyaf atıkları kullanılarak çözeltiden üflemeli (SB) ve santrifüj kuvvetleriyle nanolif üretim (CS) yöntemleri kullanılarak katmanlı nanolifli medyalar üretildi. Bu aşamanın amacı, farklı üretim tekniklerinden elde edilen lifli yapıların morfolojik özelliklerini karşılaştırmak ve farklı lif çaplarına sahip katmanlı konfigürasyonlar oluşturarak asimetrik ıslanabilirlik etkilerini incelemekti. SB yöntemiyle üretilen lifli yapılar daha ince ve yoğun morfolojiye sahip olurken, CS yöntemiyle üretilenler daha gözenekli ve kabarık bir yapı sergiledi. SB nanolifli yapılar üzerine püskürtme yöntemiyle ayrıca mFAS kaplaması ile oleofobik özellik kazandırıldı. Püskürtme yönteminin nanolifli yapılarda gözeneklerin tıkanmasına neden olduğu görüldü. Bu sebeple oleofobik özelliğin elde edildiği minimum mFAS miktarı ile yüzeye kaplama yapıldı. Kaplamasız CS nanolifli ve kaplamalı SB nanolifli iki yapı, çok katmanlı kombinasyonlarla bir araya getirilerek farklı bimodal konfigürasyonlar oluşturuldu. Elde edilen konfigürasyonlar arasında en yüksek performansı 5S/2.5M/5C(x2) numunesi sergiledi. Bu yapı, %99'un üzerinde filtrasyon verimliliği, düşük basınç düşüşü ve yavaş tıkanma davranışı gösterdi. Çok katmanlı yapılar, asimetrik ıslanabilirlik sayesinde yağ damlacıklarının filtre boyunca kontrollü bir şekilde ilerlemesini sağladı. Böylece yağın filtre içerisinde birikerek hızlı tıkanma oluşturmasının önüne geçildi. Bu bulgular, akrilik atıklardan üretilen ileri dönüştürülmüş nanolifli yapıların yalnızca ekonomik değil, aynı zamanda yüksek verimli filtre ortamları için uygun olduğunu gösterdi. Tezin üçüncü aşamasında, PA6 ve akrilik atık elyaflarından ayrı ayrı çözeltiler hazırlanarak SB ve CS nanolif üretim yöntemlerinin kombinlenmesi ile oluşturulan hibrit sistem ile tek bir toplayıcı üzerine nanolifli hibrit yapılar üretildi. Bu çalışmadaki amaç, daha yüksek mekanik mukavemet elde edebilmek için, erime noktaları farklı iki geri dönüştürülmüş polimeri lif formunda aynı yüzey üzerinde biriktirerek termal kaynaştırma işlemi (air through bonding, ATB) uygulamaktı. SB yöntemiyle 500–600 nm çapında akrilik lifler, CS yöntemiyle ise yaklaşık 100 nm çapında PA6 lifler aynı toplayıcıya üretildi. Böylece, bimodal lif dağılımına sahip hibrit filtreler elde edildi. PA6 çözeltisine mFAS katkısı yapılmasıyla, hibrit yapılarda parafin yağına karşı yaklaşık 110° temas açısı ölçüldü. Oleofobik özellik, yağ damlacıklarının yüzeyde yuvarlak formda kalmasına imkân tanıdı. Ancak, oluşturulan hibrit yapılarda akrilik liflerin oleofilik doğası nedeniyle damlacıkların belirli bir süre sonra yapıya emildiği gözlemlendi. Filtrasyon testleri, tüm mFAS katkılı hibrit numunelerin %90'ın üzerinde verimlilik sağladığını gösterdi. Başlangıçtaki basınç düşüşü düşük seviyelerde seyrederken, yükleme sonrasında mFAS katkısız numunelere kıyasla daha yüksek basınç artışı gözlemlendi. Mekanik testlerde hibrit yapılar, tek yöntemle üretilen numunelere kıyasla daha yüksek mukavemet sergiledi. Isıl işlem uygulamaları, özellikle mFAS katkılı hibrit numunelerde yapısal stabiliteyi artırdı. Fourier dönüşümü kızılötesi (FTIR) analizine ve Gerilme-Birim Şekil Değiştirme (stress-strain) eğri grafiğine göre mFAS katkısının Si–O–Si ve C–F bağları sayesinde yapının bozunmasını geciktirdiği belirlendi. Bu tez çalışması, yağlı aerosol filtrasyonu için geri dönüştürülmüş polimerlerden üretilmiş yenilikçi nanolifli yapıların geliştirilmesine yönelik farklı oleofobikleştirme yöntemlerinin (çözeltiye katma, spreyleme) ve farklı morfolojik yapılardaki (sandviç, gradyan, hiyerarşik asimetrik ıslanabilir yapılar) filtre yapılarının yağlı aerosol filtrasyonuna olan etkisi üzerine detaylı bir araştırma sunmaktadır. Çalışmanın bilimsel katkıları şu şekilde özetlenebilir: • Geri dönüştürülmüş PA6 ve akrilik atıkların kullanımıyla çevre dostu bir yaklaşım geliştirildi. • mFAS katkısı ile oleofobik boncuklu lif morfolojisi geliştirildi ve yüzey fonksiyonelliği artırıldı. • Düşük basınç düşüşü ve yüksek filtrasyon verimliliği (%99,62'ye kadar) ile literatürdeki birçok çalışmadan daha yüksek kalite faktörü değerleri elde edildi. • SB ve CS yöntemlerinin hibrit kullanımına dayalı yeni bir üretim stratejisi ortaya konuldu. • Hibrit yapı ve ısıl işlem kombinasyonu ile tek yöntemle üretilen tek boyutlu (unimodal) numunelere kıyasla mukavemet değerleri iki katına çıkarıldı. Sonuç olarak, bu tez çalışması endüstriyel yağlı aerosol filtrasyonu için sürdürülebilir, yenilikçi ve yüksek performanslı nanolifli filtre yapılarının geliştirilmesine yönelik önemli bilimsel ve teknolojik katkılar sunmaktadır. Çalışmada geliştirilen asimetrik yapıda katmanlı ve hibrit yapılar, hem akademik literatüre yeni bilgiler kazandırmakta hem de endüstriyel uygulamalarda kullanılabilecek potansiyele sahip olduklarını ortaya koymaktadır.

In modern industrial environments, the generation of oily aerosols has become an inevitable byproduct of a wide range of manufacturing operations, including metal machining, milling, polymer processing, injection molding, textile production, and food processing. These aerosols consist of submicron-sized droplets of oils, lubricants, and additives, suspended in the air as semi-volatile contaminants. Due to their small particle size and high surface energy, oily aerosols remain airborne for extended periods, causing them to spread across workspaces, deposit onto surfaces, and penetrate into the respiratory systems of workers. From an occupational health perspective, inhalation of these particles is associated with respiratory irritation, asthma-like symptoms, and chronic health risks when exposure is prolonged. Furthermore, the deposition of oily aerosols on industrial machinery causes to corrosion, surface fouling, and reduced service life of critical components, thereby increasing maintenance costs and reducing operational efficiency. The control of oily aerosols is thus both an environmental and industrial imperative. Over the last decades, several methods have been developed to mitigate aerosol contamination, including electrostatic precipitators, cyclonic separators, metallic meshes, coalescence-based separators, and fibrous filters. Among these approaches, fibrous filters have attracted particular attention due to their inherently high surface-area-to-volume ratios, ability to trap submicron particles through interception and Brownian diffusion, scalability, and adaptability to different fiber chemistries and morphologies. Despite these advantages, conventional fibrous filters also have several significant limitations. These include rapid clogging due to oil accumulation, increased pressure drop over time, limited operational lifetimes, and incomplete removal of oily particles that are prone to forming thin liquid films across filter surfaces. Recent studies in the field of filtration science have emphasized the crucial role of surface wettability in determining the performance of oily aerosol filters. Specifically, the contrasting behaviors of oleophilic and oleophobic surfaces have been explored as potential design strategies. Oleophilic surfaces enable the rapid capture and spreading of oil droplets, which can enhance initial particle removal efficiency but at the cost of rapid pore blockage. Conversely, oleophobic surfaces inhibit droplet spreading, facilitating droplet drainage and prolonging filter lifespan. The combination of these properties within the same filter medium, in which this is an approach known as asymmetric wettability design, is emerging as a promising strategy to achieve both high efficiency and durability in oily aerosol filtration. Against this backdrop, the present doctoral research focuses on the development of sustainable, high-performance, and environmentally friendly nanofibrous filter media fabricated from recycled polymers. The work is structured around three main experimental stages: (1) the fabrication of recycled PA6 nanofibers via centrifugal spinning (CS), (2) the production of recycled acrylic-based nanofibrous medium using solution blowing (SB) and CS, and (3) the design of hybrid SB + CS nanofibrous structures combining recycled PA6 and acrylic yarn wastes. The first stage of the doctoral research employed waste PA6 yarns as a feedstock to produce nanofibrous structures using centrifugal spinning. Formic acid was selected as a solvent due to its compatibility with PA6. Later, to produce oleophobic fibers, modified perfluoroalkyl Siloxane (mFAS) was added to the solution, as the use of silane-based chemicals for oleophobic properties is common in the literature. The interaction between formic acid and mFAS induced the formation of siloxane particules, which became embedded on the surface of the nanofibers during spinning. This led to the emergence of a bead-on-string morphology with oleophobic characteristics, which affects filtration performance possitively. After production, all samples were removed by scraping from the support layer to obtain free-standing mats, and analyses were conducted accordingly. The produced nanofibrous mats were analyzed by scraping off the support layer for all studies conducted throughout the thesis. Morphological characterization using scanning electron microscopy (SEM) revealed uniform nanofibers with average diameters in the range of 100–200 nm, interspersed with bead-like structures distributed across the fiber network. Contact angle measurements confirmed the oleophobic nature of the mFAS-modified nanofibers, with paraffin oil droplets forming near-spherical shapes and exhibiting longed residence times on the surface compared to unmodified PA6 fibers. Filtration performance was evaluated under standardized aerosol conditions. The mFAS-modified recycled PA6 nanofibers achieved a filtration efficiency of 99.62% against oily aerosols, with a relatively low pressure drop of 264 Pa. This combination resulted in a quality factor (QF) of 3.87 kPa⁻¹, surpassing many reported values in the literature. Furthermore, long-term loading tests under an oil concentration of 8 mg/m³ demonstrated stable performance and slower clogging rates, underscoring the potential of recycled PA6 nanofibers for sustainable high-performance filtration applications. The second stage of the research investigated the use of recycled acrylic fiber wastes as a raw material for nanofibrous media fabrication. Two distinct spinning techniques which are solution blowing (SB) and centrifugal spinning (CS) were employed to produce media with different morphologies and structural properties. The SB-derived media were characterized by finer fibers and denser networks, while CS-derived media exhibited more porous, fluffy and bulky structures with thicker fibers. In this study, the natural oleophilic character of the CS media was preserved, while mFAS surface coating was applied to the SB media to impart oleophobic properties. The main rationale behind this approach was that nanofibers produced by the SB technique have smaller fiber diameters and consequently smaller pore sizes, making them more susceptible to rapid clogging by oil aerosols. Through oleophobic surface modification, the spreading of oil droplets on the fiber surface was prevented, and the clogging process was intended to be delayed. To explore the benefits of combining different wettability profiles and structural morphologies, multi-layered configurations were developed. Among these, the 5S/2.5M/5C(x2) arrangement, consisting of multiple layers of SB and CS media, demonstrated better performance. This configuration achieved filtration efficiencies above 99%, maintained low pressure drops, and exhibited slower clogging behavior compared to single-layer samples. Oleophobic SB layers effectively delayed droplet spreading, while oleophilic CS layers captured and stored oil droplets more efficiently. This mechanism promoted controlled oil drainage and prolonged filter lifespan, thereby overcoming one of the major limitations of conventional fibrous filters. In the third stage of the thesis, separate solutions were prepared from recycled PA6 and acrylic waste fibers, and nanofibrous hybrid structures were produced on a single collector by combining the SB and CS nanofiber production techniques. The aim of this study was to achieve higher mechanical strength by depositing two recycled polymers with different melting points onto the same surface and subsequently applying a thermal bonding (air through bonding, ATB) process. Using the SB method, acrylic fibers with diameters of 500–600 nm were produced, while PA6 fibers with an average diameter of approximately 100 nm were deposited onto the same collector via the CS method. As a result, hybrid filters with a bimodal fiber distribution were successfully obtained. mFAS was incorporated into the PA6 solution prior to spinning, endowing the hybrid structures with oleophobic properties. Paraffin oil contact angle measurements indicated values around 110°, confirming significant resistance to droplet spreading. Nevertheless, due to the oleophilic nature of acrylic fibers, oil droplets were eventually absorbed into the structure after a certain residence period. Filtration tests revealed that all mFAS-modified hybrid media achieved filtration efficiencies above 90%, while maintaining moderate pressure drops. Notably, the pressure rise during prolonged loading was slower than in unmodified hybrids, demonstrating the beneficial role of surface modification. Mechanical testing showed that hybrid media exhibited higher tensile strength and elongation at break compared to single-technique media. Fourier Transform Infraraed (FTIR) analysis and stress-strain graph further demonstrated that mFAS-modified hybrids possessed structural stability, attributed to the formation of strong Si–O–Si linkages and the high bond energy of C–F bonds. Stress-strain behavior up to 200°C revealed linear improvements in stress values. The comparative analysis across the three stages of the research highlights several important findings. First, the incorporation of recycled PA6 and acrylic yarn wastes into nanofibrous media is not only feasible but also highly advantageous for the development of filtration media. The resulting structures combine environmental sustainability with high functional performance, addressing two critical challenges simultaneously: waste polymer utilization and oily aerosol filtration. Second, surface modification through mFAS incorporation or coating has been shown to significantly enhance oleophobicity, reduce droplet spreading, and promote longer operational lifetimes of filters. The emergence of oleophobic bead-on-string morphologies in PA6 nanofibers represents an innovative pathway to tune surface properties for filtration applications. Third, structural design through multilayered and hybrid configurations introduces additional control over performance parameters. By carefully arranging oleophobic and oleophilic layers, or by integrating fibers of different diameters within the same medium, it is possible to create asymmetric wettability profiles and hierarchical pore structures. These features facilitate both efficient particle capture and controlled oil drainage, overcoming the trade-offs typically associated with fibrous filters. Finally, it was observed that the air-through bonding method promoted partial fiber fusion in nanofibrous structures, thereby enhancing the mechanical performance of the filter media. These results suggest that mechanically stronger filter structures can be achieved without compromising pressure drop values, even in fine-fiber configurations. Furthermore, the study demonstrates that this improvement can be realized through an economical and straightforward approach, highlighting the potential of air-through bonding as a practical and scalable technique for advanced filter media production. The doctoral research presented here makes several original contributions to the field of filtration science and materials engineering: • The work demonstrates the successful upcycling of PA6 and acrylic wastes into high-value nanofibrous filtration media, addressing both environmental and industrial needs. • The incorporation of mFAS during fiber production yields unique oleophobic bead-on-string morphologies, significantly improving filtration performance. • The research establishes a framework for designing nanofibrous filters with asymmetric wettability and hierarchical pore structures, which can be extended to other polymer systems and contaminants. • Filtration efficiencies exceeding 99% were achieved with relatively low pressure drops, leading to superior quality factors compared to many reported systems. • The combined use of SB and CS techniques introduces a novel approach to producing hybrid, multimodal nanofibrous structures. • The hybrid media exhibit nearly twofold improvements in mechanical strength and enhanced thermal stability, ensuring practical applicability. This doctoral thesis contributes to advancing the understanding and development of nanofibrous filter media for oily aerosol filtration. By leveraging recycled polymers, innovative spinning techniques, and surface modifications, it has been possible to create sustainable, high-performance, and durable materials. The research not only fills critical gaps in the literature regarding the use of recycled polymers in filtration applications but also introduces practical strategies for overcoming the limitations of conventional fibrous filters. The findings have broad implications for both academia and industry. From an industrial perspective, the materials developed here offer a promising route toward environmentally friendly and cost-effective solutions for controlling oily aerosols in diverse manufacturing sectors. In conclusion, the hybrid nanofibrous structures developed in this thesis study stand as a significant step toward the realization of next-generation sustainable filtration technologies, with the potential to improve workplace safety, environmental quality, and industrial efficiency simultaneously.
