Özet
Çimento endüstrisi, yüksek enerji tüketimi ve yoğun karbon salımı nedeniyle küresel iklim değişikliğiyle mücadelede dönüştürülmesi gereken kritik sektörlerden biri olarak öne çıkmaktadır. Küresel CO₂ emisyonlarının yaklaşık %7'si çimento üretiminden kaynaklanmakta, aynı zamanda doğal hammadde kaynaklarının hızla tükenmesi ve endüstriyel artık yönetiminin etkinleştirilmesi gerekliliği sektörde daha sürdürülebilir üretim teknolojilerinin geliştirilmesini zorunlu kılmaktadır. Avrupa Birliği'nin 2030 İklim ve Döngüsel Ekonomi Hedefleri ve Yeşil Mutabakat çerçevesinde, çimento üretim süreçlerinde karbon ayak izinin azaltılması ve artık geri kazanımının artırılması öncelikli politikalar arasında yer almaktadır. Bu çalışmada, çimento üretiminde öğütme ortamı tasarımının optimizasyonu ile seramik ve mermer artıkları gibi endüstriyel yan ürünlerin katkı maddesi olarak değerlendirilmesinin çevresel ve teknik katkıları detaylı şekilde araştırılmıştır. Türkiye, dünyadaki mermer rezervlerinin yaklaşık %33'üne sahip olup, mermer üretimi sırasında %25-30 oranında artık oluşmaktadır. Ayrıca, ülkenin seramik sektörü de yüksek miktarda tehlikesiz endüstriyel artık üretmektedir. Bu artıkların çimento üretiminde değerlendirilmesi hem çevresel yükün azaltılması hem de sanayi için ekonomik fayda sağlamaktadır. Tez kapsamında, Taguchi deney tasarım yöntemi kullanılarak öğütme ortamı parametrelerinin (bilya boyutu ve dağılımı, dolum oranı, öğütme süresi) optimizasyonu gerçekleştirilmiş; klinker, seramik ve mermer artıkları için en uygun öğütme koşulları belirlenmiştir. Ardından, farklı oranlarda (%2-18) seramik ve mermer artıkları içeren katkılı çimentolar üretilmiş ve bu çimentoların kimyasal, fiziksel, mekanik ve enerji tüketimi performansları kapsamlı şekilde değerlendirilmiştir. Deneysel bulgular, seramik ve mermer artıklarının uygun oranlarda çimento matrisine dahil edilmesinin; basınç dayanımı, porozite, su ihtiyacı, enerji tüketimi ve mikroyapısal özellikler üzerinde olumlu etkiler sağladığını göstermiştir. Seramik artıkları, içerdiği amorf reaktif silika sayesinde puzolanik aktivite göstererek hidratasyon sürecini desteklemiş; mermer artıkları ise yüksek CaCO₃ içeriği ile mikro dolgu etkisi yaratarak dayanımı ve geçirimsizliği artırmıştır. Seramik ve mermer artığı kullanımının hem performans hem de çevresel fayda açısından optimum sonuç verdiği belirlenmiştir. Ayrıca, optimize edilmiş öğütme parametreleri sayesinde enerji tüketiminde %12 azalma sağlanmış, üretim verimliliği artırılmıştır. Sanayi uygulamaları açısından, Türkiye gibi seramik ve mermer üretiminin yoğun olduğu ülkelerde, bu yaklaşımın yaygınlaştırılması; artık yönetimi maliyetlerini azaltmakta, döngüsel ekonomi ilkelerine uygun katma değerli ürün geliştirme fırsatları yaratmaktadır. Elde edilen sonuçların, sürdürülebilir çimento üretim teknolojilerinin geliştirilmesine ve sanayide döngüsel ekonomi uygulamalarının yaygınlaştırılmasına katkı sağlaması beklenmektedir.

The cement industry is globally recognized as one of the most energy-intensive and carbon-emitting sectors, contributing approximately 7% of global CO₂ emissions. As the demand for infrastructure and construction materials continues to rise, driven by urbanization and population growth, the environmental footprint of cement production has become an urgent concern. Simultaneously, the depletion of natural raw materials and the need for effective industrial waste management have reinforced the necessity of developing more sustainable production technologies in the cement sector. Within the framework of the European Green Deal and the 2030 Climate and Circular Economy Targets, reducing carbon intensity, increasing the use of alternative raw materials, and improving energy efficiency in cement production are prioritized strategies for aligning the industry with global sustainability goals. This doctoral study investigates the optimization of grinding media design in cement production and the integration of ceramic and marble wastes as supplementary cementitious materials, aiming to evaluate both the environmental and technical contributions of such approaches. Turkey, being a major player in global marble and ceramic production, holds approximately 33% of the world's marble reserves, with 25-30% waste generation during marble processing. Similarly, Turkey's ceramic industry generates significant quantities of non-hazardous industrial waste. Valorizing these waste streams in cement production presents a valuable opportunity to advance circular economy practices while mitigating the environmental impacts of both industries. In this research, the Taguchi Design of Experiments method was employed to optimize critical grinding parameters, including ball size distribution, media filling ratio, and grinding time. Separate optimization studies were conducted for clinker, ceramic waste, and marble waste to determine their respective ideal grinding conditions. Subsequently, cement blends containing varying proportions (2-18%) of ceramic and marble wastes were produced, and their chemical, physical, mechanical, and energy performance characteristics were comprehensively evaluated. The experimental results demonstrate that incorporating ceramic and marble wastes into the cement matrix can positively influence compressive strength, porosity, water demand, energy consumption, and microstructural properties. Ceramic wastes, rich in amorphous reactive silica, exhibited significant pozzolanic activity, thereby enhancing the hydration process and contributing to long-term strength development. Marble wastes, characterized by their high CaCO₃ content, provided a micro-filler effect, improving matrix densification and reducing permeability. It has been determined that the use of ceramic and marble waste provides optimum results in terms of both performance and environmental benefits. Furthermore, the optimized grinding media design led to a 10-12% reduction in energy consumption during the grinding process, aligning with industry goals for enhanced energy efficiency. This energy saving is particularly significant, considering that the grinding stage accounts for approximately 30-40% of total cement production energy demand. From an industrial perspective, the findings of this study offer valuable insights for countries like Turkey, where abundant marble and ceramic waste streams are available. Integrating these wastes into cement production can lower raw material costs, reduce landfill pressures, and support the development of value-added sustainable construction materials. The approach also contributes to meeting the European Green Deal targets, which emphasize the decarbonization of energy-intensive industries and the promotion of circular material flows. In terms of scientific novelty, this study presents a comprehensive integrated performance modelling that simultaneously addresses grinding media optimization and waste-based material optimization - an approach not extensively covered in existing literature. By combining experimental data with advanced statistical analysis through Taguchi methodology and ANOVA, this research provides a robust framework for designing high-performance, environmentally friendly cement formulations. In conclusion, the results of this doctoral research demonstrate that the strategic optimization of grinding media, coupled with the judicious use of ceramic and marble industrial wastes, can significantly advance the sustainability of cement production. These outcomes are expected to contribute not only to the academic discourse on sustainable cement technologies but also to the practical implementation of eco-friendly construction materials in industry. Moreover, the study supports the broader policy objectives of promoting green innovations and low-carbon industrial practices, in alignment with national and European climate commitments.
