This thesis aims to optimize thermal management, which plays a critical role in micro injection molding processes, through an energy-efficient and sustainable engineering solution. To overcome demolding deformations and raw material bridging problems at the machine feed throat, a novel cooling system based on forced convection was developed. The thermal performance of the system was tested on a prototype micro injection machine, designed by Teğet Mühendislik, utilizing an Arduino Mega-based data acquisition module. The thermal characterization of the system was established by applying 31 distinct operational scenarios at a processing temperature of 220 °C, varying parameters such as water flow rate, number of fans, and fan speed. Thermodynamic analyses demonstrated that conventional Energy Efficiency Ratio (EER) calculations, which focus solely on electricity consumption, yield misleading results that compromise process safety. To address this issue, a novel Effective Energy Efficiency (eEER) model was developed, based on the absolute thermal constraints of the process (30 °C for both the mold and the machine). According to the results of the proposed eEER model, Experiment 7 (1 fan, 1334 rpm, 3 L/min), which achieves thermal stability by drawing only 34.8 W of electrical power from the grid, was identified as the economic optimum. Conversely, for the objective of minimizing cycle time, Experiment 25 (3 fans, 1334 rpm, 3 L/min) was determined as the performance optimum. This configuration reduced the mold temperature to 30.75 °C—the lowest recorded across all experiments—by achieving an average heat transfer rate of 582.90 W with a power consumption of 44.4 W. Consequently, it has been demonstrated that for TPE injection processes where the mold temperature must be maintained within the 30 °C-35 °C range, an optimized radiator-fan configuration serves as a highly efficient and sustainable alternative to chiller units, which can otherwise incur substantial operational costs and energy waste.
